Habilitationsthema: "Technological aspects in fatigue design"

Kurzfassung der Habilitation:

Manufacturing processes and further post-treatment techniques significantly impact the local material properties and moreover the fatigue strength of metallic components. Therefore, the consideration of such technological aspects is fundamental to ensure a safe and reliable fatigue design of modern lightweight structures. Firstly, this thesis focuses on the impact of bulk material and surface imperfections as well as statistical size and multiaxiality effects. For imperfection-afflicted parts, such as aluminium sand cast alloys featuring micro porosity, it is concluded that the application of elaborated
fracture mechanical-based models incorporating extreme value micro pore size distributions, which can be evaluated by computed tomography scans or fracture surfaces analyses, lead to an improved fatigue assessment including statistical size effects. It is also found that for irregular surface topographies, traditional surface factors may not accurately cover the effect on fatigue and numerical approaches, considering the measured surface topography, are favourable. In regard to multiaxial load states, stress-based fatigue approaches additionally accounting statistical size effects are applied and suggestions for the critical plane concept for complex load spectra of real mechanical-engineering applications are given. Secondly, the influence of residual stress states and their stability under both constant and variable amplitude loading conditions is studied. It is proven that local compressive residual stresses can fundamentally increase the fatigue strength of high frequency mechanical impact (HFMI) treated steel weld joints if their cyclic stability is ensured. Furthermore, it is shown that for variable amplitude load scenarios a certain relaxation of the HFMI-induced compressive residual stress state may occur, which can be considered by the presented damage sums within the fatigue assessment. The fatigue resistance by a superimposed mechanical post-treatment on induction-hardened steel surface layers is experimentally and numerically analysed, which again reveals the fundamental impact of compressive residual stresses on fatigue. Focussing on the fatigue crack growth behaviour in case of small-scale railway axle specimens, the influence of varying residual stress states and overload-induced retardation effects also show a remarkable impact, whereas the presented models and evaluated parameters are transferrable as basis for a proper crack propagation assessment of real-scale components. Finally, auxiliary influences within the fatigue design are analysed. Selected environmental and in-service effects, such as elevated temperature, wear of hard-faced steel layers, and corrosion, reveal a significant impact on the fatigue strength and need to be additionally covered based on the presented results. Additionally, numerical effects are studied, whereas comprehensive finite element studies show that the mesh size and element type can majorly
influence the computed local stress state. Recommendations for non-welded components and welded structures are presented to ensure an accurate numerical analysis. Summarized, the scientific findings within this work emphasize the significant impact of manufacturing processes as well as load, environmental and numerical effects on fatigue, which highlight the importance of technological aspects in fatigue design.

Habilitationsthema: "Contribution towards fatigue strength of thermo-mechanically processed metallic components"

Kurzfassung der Habilitation:

Mechanical components fatigue under cyclic load and fail by crack initiation and subsequent propagation. The microstructural composition of the material defines its fatigue resistance. This thesis elucidates in-depth research activities dealing with the effect of transient thermo-mechanical manufacturing processes on local fatigue life. The developed approaches link local microstructural properties to fatigue strength. The corresponding methodology includes fatigue tests on specimen and components, accompanying fracture and microstructural analysis, evaluation of geometrical and metallurgical notches, incorporation of material models to simulate the cyclic load conditions, and finally the
application and enhancement of local fatigue approaches.
This contribution focuses on hot-forging and welding as characteristic processes. Hot-forging of nickel-iron based superalloy IN718 promotes severe differences in grain size and distribution. This affects the lifetime up to a factor of one hundred, especially in the high-cycle fatigue region. The developed Micro-Structural-Energy-Approach (MSEA) evaluates the grain distribution of the examined metallographic section in a novel twoparametric way. Evaluation of extensive fatigue test series link these MSEA-results to its intrinsic fatigue strength. The underlying models build on stress- and strain-based fatigue approaches enabling a significantly reduced scatter band between estimated fatigue life and experiments. In this way, the local fatigue strength of the hot-forged part can be optimized for defined high-temperature service conditions. The transient heat-input of welding changes the microstructure in the heat-affected-zone significantly. In addition, the microstructure of the molten zone depends on the used filler metal and weld process settings. Numerous fatigue tests on different types of as-welded joints confirmed that the fatigue strength is mostly independent from the material grade.
An optimization of the geometrical and the metallurgical notches increase the fatigue strength up to about 170%. Additional post-treatment by High-Frequency-Mechanical-Impact (HFMI) of high-strength steel welded structures increases the fatigue strength to an uppermost level close to base material strength. This post-treatment results in a benefit of fatigue strength up to around 300%, dependent on the type of joint and material grade.
These beneficial effects are incorporated in a novel extension of the notch stress approach for HFMI post-treated welded joints. An advanced numerical simulation chain of the entire manufacturing process, including welding and HFMI post-treatment, finally visualizes the effect of the process parameters on the local fatigue strength.

Habilitationsthema: "Functionality of heterogeneous sliding materials for conformal contacts"

Kurzfassung der Habilitation:

Die Arbeit beschreibt die tribologische Funktionsweise von konformen Kontakten. Charakteristische Vertreter dieser Art von Kontakten stellen im Maschinenbau Gleitlagerungen von Verbrennungsmotoren dar. Zukünftige Motorgenerationen erhöhen dabei die Beanspruchung der Lagerungen in einem solchen Ausmaß, dass traditionelle Entwicklungsverfahren nicht mehr ausreichen, die erforderliche Betriebssicherheit und Lebensdauer sicherzustellen.

Die Habilitationsschrift beschreibt die erforderlichen Grundlagen für eine gezielte Entwicklungsmethodik. Als Basis dienen dabei tribologische Versuche an dem entwickelten Ersatzmodell in Ring-on-Disc Konfiguration. Diese Versuchsmethodik ermöglicht eine bessere Visualisierung des Versagensverhaltens als konventionelle Bauteilversuche an Lagerprüfmaschinen. Im Rahmen der Arbeit wurden unterschiedliche, jeweils charakteristische, Gleitlagerwerkstoffe und Gleitschichten charakterisiert. Die Ergebnisse zeigen, dass Weichphasen, wie Zinn in AlSn-Legierungen, vor allem das Notlaufverhalten verbessern. Hartphasen, wie Si in übereutektischen AlSi-Legierungen, erhöhen die tribologische Tragfähigkeit und die Verschleißfestigkeit. Für die einzelnen Werkstoffe wurden tribologische Funktionsmodelle abgeleitet, die die Grundlage für eine gezielte Verbesserung der Systeme darstellen. Zusätzlich wurden mögliche Interaktionen zwischen Schmierstoffkomponenten und den Oberflächen von Gleitlagerungen untersucht. Es konnte bestätigt werden, dass EP/AW-Additive, wie Zinkdialkyldithiophosphat (ZDDP) auch in konformen Kontakten schützende Schichten (Tribofilme) bilden können. Diese als positiv bezeichenbare Interaktionen treten selektiv in den Bereichen mit der höchsten Beanspruchung auf. Tribochemischer Verschleiß, der auch als negative Interaktion bezeichnet wird, konnte mit der Methodik ebenfalls am Modell schädigungsäquivalent nachgestellt werden und die Wirkung von Korrosionsinhibitoren bewertet werden. Zusätzlich wurde eine synergistische Wirkung zwischen Werkstoffdesign und Ölformulierung festgestellt.

Habilitationsthema: "Strength Assessment of Components Subjected to High-Cycle Fatigue Loading – Linking the Mechanics of Materials and Structures"

Kurzfassung der Habilitation:

Zur Anwendung grundlegender materialwissenschaftlicher Erkenntnisse auf Berechnungen im Alltag des Konstrukteurs ist es notwendig, Methoden der Werkstoffmechanik und der Strukturmechanik zu kombinieren. Diese Herangehensweise wird in der vorliegenden Arbeit für die Entwicklung von Berechnungsmethoden zur Dauerschwingfestigkeit von Maschinenbauteilen verfolgt. Als Ausgangspunkt dient die Aufgabe, Eigenspannungen auf Grund von mechanischen Oberflächenverfestigungsverfahren (insbesondere Kugelstrahlen und Festwalzen) sowie ihre Auswirkungen auf die Schwingfestigkeitssteigerung von Bauteilen zu ermitteln. Dazu werden Untersuchungen zur Vorhersage und Beurteilung von Spannungsfeldern und zulässigen Spannungen in der Umgebung von Kerben, Rissen und beliebigen Bauteilfehlern durchgeführt sowie Beziehungen zwischen klassischen maschinenbaulichen und bruchmechanischen Methoden diskutiert. Ein Konzept zur schadenstoleranten Auslegung mit Hilfe eines Haigh-Diagramms für fehlerbehaftete Bauteile wird vorgestellt. Abschließend wird auf mögliche Wechselwirkungen zwischen den Längenskalen des Bauteils und des Werkstoffes eingegangen.
